I can't concusively say without seeing a mail message in which alias substitution failed, but I suspect that you didn't seperate mail addresses with commas in the To: line of the outgoing message. That's a pretty common error. I had that problem of not getting my aliases to work. The problem was that I had tabulators in the beginning of lines in my .mailrc.
